A warehouse route can be adequate on the plan and unsafe in the hour before dispatch. Temporary pallets, returns and wrap stations gradually consume turning space, shorten sightlines and force operators to correct their approach close to racks, doors and waiting vehicles.

Short answer

Temporary staging needs a measured capacity, marked boundary and trigger for what happens when it is full. Managers should test the residual working aisle with the largest authorised truck and load during the real peak. If the manoeuvre depends on moving unplanned pallets or crossing a pedestrian area, the peak layout is not controlled.

What this means in practice

At a third-party logistics depot, outbound pallets are placed beside three loading lanes while paperwork catches up. By the carrier cut-off, the second row extends into a counterbalance turning arc. An operator shunts twice to align, clips a wrapped pallet and blocks the lane while damaged stock is checked. The fixed layout did not change; unmanaged temporary capacity removed the safe movement.

The manager must decide whether to cap releases into dispatch, create overflow space, change the loading sequence or add short-term handling capacity. Asking operators to “take more care” cannot restore metres of lost aisle width.

Reviewing the area during a quiet management walk gives false assurance. Another mistake is adding floor markings without assigning authority to stop more pallets entering when every marked position is full. A boundary with no capacity decision becomes decoration.

Dispatch has a visible staging limit linked to an overflow, release or sequencing rule. Supervisors monitor queue age and capacity before clearance is lost, and the largest truck can complete its approved movement without shunting around unplanned stock. The manager can explain which constraint triggers extra space, labour or equipment and can show that peak contact rates are falling.
